Guys,I think Sean has some video files of the corty in action. If we ask him nicely he might be able to post the files for us.

Yes, when I get a chance I can convert some footage to avi (or similar), but I don't know if Mr. Webmaster has sorted out the problem which stops us from uploading movie files yet [x2x]

I test fitted my new 16x7 superlites on the weekend.
The superlites have my track tyres fitted.
Nothing quite like a set of Simmons!

2004/03/29 09:27:39
Paul Dunstan
G'day Phil.

I'm assuming the Simmons are 17's?

Do you have any 3/4 views of the car with the Superlites?

If you don't mind, what sort of price are they asking for the Superlites in 16 X 7?
2004/03/29 09:57:14
Phil
Paul,

The simmons are 17's.

I have only fitted the superlites on the rear so far to check the clearance issues with the rear quarters, which isnt a drama luckily. So i havent taken any 3/4 shots yet.I'll post a pic when I can get a camera at the time the wheels are on.

Im pretty sure there worth about $220 a piece.
I have a mate in the wheel game and got mine a fair bit cheaper.

I reckon with the fronts on the car will look more period.
2004/03/29 10:13:33
Paul Dunstan
Ta.

Even @ that price I think it's reasonable. I have my eye on a set in the distant future for my RS so just nice to see them on a car.

Oh, nice job with the car Phil.

What stud pattern are you running?
2004/03/29 10:19:08
Phil
I had EL XR8 alloys til i found out the superlites were being made in 16's.I'll post some pics when i've fitted all four up.The stud pattern is 5X114.3MM.It is falcon to EL pattern and offset.Same offset as escorts.
2004/03/29 10:42:50
Phil
I should have the replacement axle by this week.I'll be running on my new superlites as well.Cant wait!!!!!!!

2004/04/28 16:06:34

Matt,If you mean"run"as in engine,it's a cossie turbo.If you mean"run"as in times,the best so far is a 13.3 @ 108mph.Cheers mate.

I hope the suprise B'Day went well.
We all agreed that this was a fair reason to miss the club run.
It was a good night, lacking a little in the younger members.

Are you going to the historics on the 19-20th June?
I unfortunately will not have the Cossie out there.

That footage only shows the lap where I pulled over to the right through turn 8 to let you past because of the ignition cut that was kicking in all the way up to turn 8 and under the bridge to corporate hill[:0][:p].Have you got any footage close enough to see for the first couple of laps before the coolant departed the engine via the blown thermostat gasket and the engine temp went through the roof[?][:0][:p]I dont know if you would have been able to get close enough[;^)].Luckily the engine was still in one piece after that little episode[B)][:u][:p].From the short amount of time on the track together,I cant wait to have a battle at a timed event[:p],it should be very interestingHave you got the footage for the whole session[?]

It was a good day, although I only did about 5 laps of 1 session. The Corty and the MR2 are pretty close in reality(the video footage in this thread doesnt show a full power run[:p]),we will hopefully have another run together soon, probably with Kev as well,so that should be a great day!!!I've never seen so much body roll in pictures of the corty that have been taken previously[:0],I think a bigger swaybar is finally in order[}:)].

The rack and xmember definately help, but the custom world cup engine mounts which sit the engine further back, and then the custom radiator/intercooler allow the rest of the space...[;^)]

Cheers Guys

Fehlbie, the wiring is pretty much finished[;^)].I just have to plug it in and mount the SM4 Box and MSD.Then find a home for the 4 coils[:p].I still need to mount the front wheel speed sensor and wire both the front and rear speed sensors for traction control(not yet operational),wire the traction control and WOT switches, hook up the fan trigger, hook up the error light, hook the msd to b+,mount a switch for high/low boost,I also have a few spare outputs and inputs so other goodies may come later.

The whole wiring loom has taken around 8 hours to complete and I expect to literally plug it in and have everything operational.Every conection is soldered, every wire group is heat shrink wraped and like my SMC harness it is designed to be semi hidden below the injectors to keep the engine bay that little bit tidier.I doubt it will be in the car complete for WSID so the old set up will have one last hoorahI will certainly be giving it a shot though[;^)]

Nothing to exciting Damion, but that is an interesting point you have raised[%]

I was going to either make a hatch in the top of it to allow me to carry tools etc inside or maybe even just cut the top off and use the top to blank the hole in the floor. That way I could put a big arse muffler under and a pea shooter exhaust out the back for the full sleeper effect[(#)][;^)]I am keen to quiten it down a little....Im getting old[:p]

Hi Phil, great timing with the handbrake pic..

I'm having issues with mine at this very moment and ive already spotted an error on my behalf... I noticed that you have the line coming from the pedal box going to the rear outlet on the m/c and the line going to the rear brakes coming from the front outlet on the m/c... Is this the only way it can be ??

As I have mine the other wayt around [:o)][:o)] I'm sure I asked somebody about it when i originally fitted it (a year ago) ... But its not working for me [:-(][88]

The high tech autronic sounds like a hardcore bit of gear.. do you just have a laptop plugged in when you are playing with the settings ?

It will be a few years until i will be looking into fitting an aftermarket ecu.. but my time will come [:x)]

In the meantime i will sit here and continue to be jealous [:u][^]

Hmm, I've got an R31 skyline rear end in mine.. i wonder if the brakes are the same..

Did you have to weld brackets to the floor to hold the cable just before it connects to the calipers ?? (if you know what i mean)

Yeah i guess so.. I'm taking a break from further mods for a long while once ive finally got the car sorted and relable(ish) .. as I have not had a cent to do anything for the past year and a half since i decided to go the Cosworth route... Then when I dedcide to go at it again (when i have a decent paying job) i think it will be a full bare metal respray, steel cage, 6 link, turreted rear etc etc..

It's good to dream isn't it, haha

Damion,Skyline cables are just as easy.I have set them up in Marks RS.You need to bolt the cable brackets to the floor. No shortening necessary[%]

Well now that the handbrake lines are connected round the right way and bled again.. the handbrake feels sensational just need wheels to roll the car around on for a test, haha

Sweet, handbrake cable doesnt sound like a major issue then luckily.. ill just run it a bit slack so it doesnt interfere with the hydraulic's functioning.

So do you just cut the cable mounts off of the skylines floor ?

thanks.

Good to hear it works!

Im pretty sure one side mount on the skyline bolts up.You just use the bolt on one for both sides

Looking great Phil. Are you comming to SFS this year? I would love to see your car in the flesh.[:p]
With your new ECU set up, does it have the options of having an EGT or 0@ sensor in each primary exaust pipe. I have just been wondering, as i think this could lead to sleghtly better understanding of how the motor is working. But that is just a thought.[x2x][x2x]
It looks like that is the type of hard where i will need to add to my car a bit later down the track.[%]

I probably wont be at SFS,but will see what happens between now and then. The car isnt completely tuned yet and i dont realy know when that will be sorted at this stage.I may come down if it is all sorted in time and work permits.

The SM4 would read a pyro I would imagine,it can be set up to do heaps of different things.

Here we go again[:p][;^)]

The next round of mods, well this is more a refinement of existing gear

The front end geometry is not quite right,so after the Bathurst Cruise I will be pulling the front end out, moving the engine back about 15mm and the crossmember back about 35mm then remanufacturing the crossmember, engine mounts and gearbox mount. This will also entail a new exhaust and possibly a new turbo manifoldDepends on how inspired I am at the time[;^)]

This is the first stage under way

This is roughly what the engine mounts will end up like[:p]

And this is similar to the new gearbox mount

It's to centre the wheels in the wheel arches and allow full movement. Not so critical with 13" but when your talking 18" and 19"...every millimetre counts[;^)]

The other reason is that it is an escort geometry set up in a cortina, the original cortina crossmember location isnt equivalent to an escort setup

The weight isnt to bad,the rotors are the heaviest part. The calipers weigh similar to hilux 4 spots, possibly a bit less. Once DBA release a 5000 series rotor with the alloy bell for the 300C SRT8 I will change to that, although most of the weight is in the actual disc rather than the bell.

Its been a while since I've updated this thread...

THE REBUILD HAS BEGUN!!!

Since the last post I have completed a complete rewire of the old girl from the B pillar forward...all wiring is now hidden in the engine bay with the only visible things being the injector plugs, isc plug and dizzy plug

The SM4 has been rewired to make full use of all the available features and datalogging. The 500R Cdi has been relocated and the coils replaced with some CBR 600 F4i coils mounted straight to the plugs.

The interior see's the reintroduction of the nanna shelf for tissues and any other trinkets that are a must[;^)]. The CD headunit has been relocated to a new custom console along with another 4 guages including wide band o2 and egt[:p] An under seat mini sub enclosure now completes the sound side of things.

All this hard work has since been stripped out to allow for all the screw and bolt holes added to the engine bay and firewall over the years to be welded up for a new 'less is more' theme under the bonnet. All the operating necessities will be hidden for a neat clean look...only the absolute essentials will stay where they are[%]

The engine is a matter of days from being removed ready for its rebirth...I can confirm my aim is to run a 10sec pass in circuit trim once the rebuild is done Nothing fancy...just what is required to do the job...most of the goodies are already there

Very neat Phil, so is it going to be a bolt in style cage ?

Do you have any planned engine specs that you wish to share at this point ?

I saw your post about the escos inlet manifold, why not try custom making something still retaining the original runners ? I have noticed a few people using the 'sweedish' style manifold.. but i haven't found any back to back tests with one fitted.

The latest progress with the engine is manufacturing a torque plate to mount in place of the head before boring. The torque plate ensures the bores will be perfectly round when the head is bolted back on. This is how it came back from the profile cutters

Its low km and never been machined since new but has had a piston melt under it...easy to repair[;^)] Im not sure if I want to go to the YBP rocker cover although it nicely conceals my new coilpack setup and will add to the new clean lines in the engine bay. 2008/09/23 20:53:48
tybrown
no one really modifys the ybp head do they???? i have always wondered why? i read an article about it and it mentioned that the reason why they dont modify the ybp engine is because of the engine management??? its costly and you get small bhp for the $$$.. but if you are running aftermarket there really shouldnt be a problem getting big hp from the head.

other than that i haven't really read much about the ybp head? you could be onto a good thing? will be interesting if you end up using it. the yb head is getting too common these days anyway [:u][:x)]

2008/09/24 14:34:40

I would say the YBP head appears to be superior to the early heads, partucularly around the exhaust side of the head/water jacket area The EECIV engine management is to complex to remap which is why not many YBP cars are modded[;^)]

Hi Damion,

The cage is from Andrews Race Cars in Seven Hills. You dont need to take the headlining out as long as you are careful and protect the area you are welding. I am replacing the hoodlining in any case but it can be done with leaving the hoodlining in

Back on topic.
Do Andra need to inspect the cage before it is painted?

No, but when you start doing 9's the paper work about the cage is necessary. and they wont approve the welds if they are covered.

Even if you a nice guy that will sigh off your welding to be approved to be street driven. won't be Andra approved, having the inspection with Andra first is enough proof it's good enough for the main roads.

There are some handy hints that come with the cage...basically an assembly order that allows full welding of all bars without removing the roof[:0][;^)] I have followed the directions and so far have managed to do everything even without upsetting the hoodlining[%] The secret is to cut holes in the floor for the main hoop to slide down through. This allows the complete welding of the front legs to main hoop and windscreen bar to front legs.Everything else is accessible if you do it in the right order. Once all the welding of the front half is done, the main hoop is raised again and the floor plates are welded into place under the main hoop which cover the holes the hoop slid down through Once this is done, the rear half is welded in with all joints full accessible to weld These guys have really got it sussed[:p]

The cage is now finished and the rear seat is modified to suit the roll cage[:p] The last jobs on the shell are the battery mounting which is now going under the back seat and some more minor massaging of the rear wheel tubs to swallow 285/30/R18's

IS the cage cromoly or steel ?

welding with a mig or tig?

looks good, why dont you box off the rear section , i suppose since you cant use the back seat anymore, no point in having it there. Extra weight lol.

Hi Milan,

Its steel and mig welded...total weight of 39.5kg in tube and plate for the whole cage.

Im keen to build some comfort into the car this time round...the rear seat should keep the cabin noise down to a dull roar instead of being like an echoing sardine tin. The extra power should compensate for the extra weight[;^)]

The 265's went in with just minitubs but these have had to have the quarter panels pumped out another inch...the main objective was to do it without loosing the original lines, which I think I have achieved with it just looking slightly 'fat' in the rear quarters[:p] I have some minor work left refinishing the minitub ont the right hand side then I can do the left hand side Oh and I just need to make a section to weld in in place of the old fibreglass rust repair that I did 15 years ago[:u] I am finally feeling satisfied that I am finishing the car off exactly how I want it, its really taking shape now

Good to hear that you have opted for a 200 block Phil, is it a spankinjg new item ?

Very nice "massaging" job on the quarters Phil, can't even pick it from that shot.

The 200 is a good S/H one, hopefully we can test its limits[:p]

Hi Cam,

Hi Benn,

I've lost track of the total brake conversion cost but to replace them we'd be talking around 6g I'd say. Some smart shopping on Ebay can help reduce that figure

I'm still in the auto game, now running the fixed ops side of a Subaru dealership...still lovin the Subaru's

Yeah, it gets like that, lol. I've got my eye on a Brembo set for my Territory that sells on ebay from time to time. About 5g i think.

No playing with modded Golf's for a fair while. I bought a Mark 5 GTi new back in 05 and only kept it for 3 months. Got an offer for 5g more than I paid so that was good. Wasn't that impressed with them overall. Nice gearbox, but too damn heavy.

I will get another Mark 1 someday. Will put a DSG box in if possible.

My project at the moment is my Territory (Family and Tow Car). Got Goodridge Braided lines i'm fitting this long weekend and then will get some DBA slotted Rotors and good pads.

Got a Heavy Duty Tow Bar and transmission cooler on their way next month. Looking around for a car trailer too if you know anyone selling.
I may end up putting a Turbo or Blower on it, but I am sorting out the safety side first, this time around.

You up for a catch up this weekend? Send me an email.

PS. I got a Liberty for my company car, its a POS. But thats another story.

Hi Darren,

I think Bud turned the auto archive function off but it doesnt hurt to post something small to refresh the thread

I went to have another look at the old girl yesterday and test fit the electric powersteer. The exterior is now pretty much finished and in highfill by today I believe. Next is the engine bay then the interior and boot. I now have everything for the bottom end sorted with the Argo Rods being finished in 4-6weeks. Argo guarantee them for 10000rpm and 200hp per cylinder[:p] That should be a healthy safety margin. The head spec is now also finalised with some custom cams based on a Subaru grind on order. Im really keen to see how these respond as they are quite different to the traditional Cossie grinds. The next few months should see some exciting times[%]

Hi Rhys,

The motor unit cost around $300 landed although I believe I got very lucky with the shipping cost. The rest is custom made and requires a fair bit of work.It all depends on how much equipment you have access to. I think Santa got a converted kit recently for around $1000 which is probably about right knowing the work involved.

Cheers,

Phil.

The custom Argo Rods are due early next week as are the new cams and solid lifters wont be far behind I cant wait to start assembling these goodies And the car should be in colour by the end of the month

Here are some more goodies that have been arriving

Long Studs to keep the head in place under BIG boost situations

Windage Tray mounting main bolts

Oil Cooler Shield

Box of collected goodies Its like the toy shop at the north pole in here

Hi Lincoln,

I got the solids from Arrow Precision and the Cams are a custom grind based on a Subaru Profile from Catcams big lift and not so big duration

LINCOLN
Awesome - are we talking +11mm lift sub 260 duration on a solid lifter profile?

Are you also having as big an exhaust cam?

Fantastic Phil![:u]
Just about to start my cage, Apparently I can run a welded in rear cage like your and bolt in intrusion bars for 10sec passes these days... hope that is correct. Should it be inspected before painting? Hope you can help shed some light on this for me.
Cheers Scoop.
2009/09/06 18:10:46

Hi Darren,

Cheers Mate The weld in rear and single drivers intrusion bar is all you need but the tubes need to be to andra spec. I was after dual compliance with cams and andra otherwise would have just done the same[;^)] I had my cage inspected by andra prior to painting.Cams is a case of self certifying so no inspection required prior to paint

Cheers,

Phil.

Phil
Cheers Eric and Shaun

The car should be home either this afternoon or tomorrow morning so more pics to come[:p]

Shaun, the rods were custom made by Argo Engineering in Morpeth NSW. Not cheap but there is no grey area as far as strength and reliability are concerned They will quite possibly see 9000rpm in the new motor if it is still making power that high up. The old engine peaked at 6800rpm with stock cams and was limited to 7300rpm due to the hydralic lifters. Now they are gone the rev limit can be raised as necessary It all depends on how the engine behaves with the new cams, manifolds and port work[;^)]

The new motor seeing 9000rpm with the cams and extra work will be one hell of a ride...

A bit more progress this weekend The fuel tank, surge tank and pumps are back in, I've given the rear suspension a fresh coat of black, the rear brakes are fitted up, the door internals are reassembled...its been a productive weekend Now for the rear wiring harness to be finished off, Im not sure why but I seem to be avoiding it[:u]

Very neat. Looking great with the fresh black coat on the diff

It is easy to do those braded lines? Do you have to have thread end on the end of everything?

Hi Andrew,

I have been planning a 'Where are they now' follow up story for a lot of the top end Classic Fords I have fetaured over the years. Many of the cars like your have gone on to bigger and better things, so a re-feature is not out of the question.

Now....regarding my car.....here's a pic of it I took a few minutes ago....where and when do you want it dropped off?

Actually Phil.....how about a few progress shots? One when you first got the car, one in the middle and one now?

Cheers,

I have collected Classic Ford since 2001 and have missed about 6 issues, June 2007 was one that I never purchased ! Gutted ! Will have to find out if I can order a back issue.

With the new paint job, i'm guessing the new colour isn't the same as the old stuff, so what have you done with the Lowndes and Seton signitures ? Did you paint over them or get another glovebox ?

Thoroughly enjoying this build !

Trust me, Sigmas can be cool ! Just think 2.6L + Boost + RWD.. all in something you would never suspect [(#)]
2009/07/25 23:23:15
Phil
The lure of the Cosworth Engine stopped the boost part of the Sigma equation. It was always the intention to whack a hairdryer on...even the plates were turbo ready,GSR26T Sigma's are actually quite a good package if you get one thats been looked after. The only drama's they ever had was owners not servicing them properly and that led to their bad reputation[;^)] The engines are jam packed with good steel cranks, steel rods and heads in the late cars and they just need a set of forgies for some boost to liven them up

This is one classic Ford that I'm sure everyone on this forum would love to have parked in their garage! It is definitely a credit to you! I'm sure many would agree that it was a wicked car before this build and now (as you continue to push the boundaries and develop this car to another level) it is becoming a truly awesome machine. Top Stuff. Now get back to it!

Hi Matt,

Progress is still underway[:p] Just not much in the way of photo opportunities

I have almost finished under the dash, braided lines are in for the brake fluid resevoirs, just need to make the new rear brake line and thats done. The electric steer is wired for full auto operation. The vent box is almost finished, Im just waiting on a ceramic 12v heater which arrives on Monday, that then gets grafted into the vent box and it can all be assembled for the last time

Once thats done I will start trimming the kick panels and front parcel shelf area.

With any luck all the instrumentation will be assembled for the last time tomorrow[:p] I should be able to get a few pics then[;^)]

I don't know about best in the world Ty[:o)] Thanks for the encouragement though guys, Im glad you guys enjoy the progress pics

Im nearly ready to start some of the trim work under the front dash area once I finish the heater box off this weekend. I have sourced 2 ceramic heaters with mini electric heater cores measuring 75mm x 75mm each. They crank out 110 deg c heat so that should sufficiently heat the old girl!! I will remove the heater internals and mount them into the factory vent box...that should keep things neat and tidy while providing some more creature comforts[;^)]

Here are some pics of the heater and the internals.

The heaters look interesting. What sort of amperage do they draw from 12V?
2009/08/08 14:38:46
Phil
Hi Timmeh,

They draw 25 amps. I did the install today, after testing, only one was required which is good as 50 amps is a more than I'd like

Anyone for a 12v heater[%]
2009/08/08 18:26:17
Phil
I finished the heater box build today...only ended up needing the one heating element I made up a virtual heater core out of some flat aluminium plate which has a 90mm x 90mm hole cut in it for the air to travel through and also holds the relay. The whole thing slips in to where the heater core would normally go, this will be the same for Escorts and Capri's The heating is spot on and works a treat[:p]

I got a little bit of trim done today Both the under dash shelves are trimmed along with the kick panels and inner sill covers. Once I finish putting the shelves and kick panels in there's a body colour fascia that goes right across the car following the shelf line to fit up as well. I cant wait to see how it looks...its been many years since any plush trim resided in the old girl[(#)]

Hey Phil. with your engine. what sort of head gasket and bolt setup have you been using / plan to use with the new engine?

are you still using the group A head gasket and arp setup???
or are you using cometic or wrc gasket?
2009/01/09 18:02:11
Phil
Hi Ty,

I was using a GrpA Headgasket and Std Headbolts. I will be using 6 long studs and 4 std head bolts with a WRC 4 Layer gasket on the new engine
2009/01/09 19:56:58
tybrown
Nice!!!

i just read a lot of stuff about the arp kits etc... but yeah if your doing the 6 centre long studs and the ends standard with wrc that seems the way to go!!

2009/01/09 20:23:34
Phil
I would consider using std head bolts alone with the wrc gasket, but I dont want to be limited to what boost I can run. Anything upto 25psi I would run std head bolts for sure

Hey phil I'm thinking of using the T5 cossie gearbox in my escort on the back of the zetec, only thing I haven't thought of is what to do about the speedo,Did you use the autometer speedo to get around how to adapt to match standard dials,is it cable drive or electronic.do you reckon there is anyway of adapting it to a six dial esky dash
2009/09/18 19:02:22

Hi Dave,

The Cossie T5 speedo drive output is the same as Escort[;^)] You can use the same cable you would use with a T9 5 speed box My speedo is electronic and is triggered directly from the wheel speed sensors

Hi Guys, its been a while but there's still progress

I have dropped the hoodlining off and settled on the trim design so the trim work will begin soon[:p]

I remounted the door trims and speakers to give the cd player a test run...sounds supurb and it only has 4" splits and a very stealthy sub that looks like a cd stacker. I cant believe how good it sounds

Thanks to Tex I have a grenaded block in place to use as a jig to finish the engine bay work while the engine gets built

Im waiting for word from Cosworth on the arrival of their new batch of pistons then the engine build can start[%]

With some help I turned the car around this afternoon so I can get to work at the front of the car...I took some pics while it was out[:p] I must admit the second pics is giving major wood[(#)]

When looking, imagine both rocker covers in body colour. On the traditional cover the raised polished sections will still be polished. On the modern cover the light grey area's will be body coloured and the coilpack cover will be carbon fibre with a carbon fibre peak style belt cover as below...

Since when did you decided on a late model twin cam head.
Very surprised to see that on top. Inspirational work dude.

Hi Mark, I had made the decision many months ago...now im not sure again[8~2] The trouble is that the cam covers arent interchangable and I need to modify the correct head to suit the cam cover of choice[B)]

You do make life hard on yourself.

You could just screw the old engine package together with the subi cams.
While you build the new engine up.

Is the late model head compatible with the old Pinto bottom end?
I don't quite follow, what is stopping you going for the newer head.

It's what makes you happy that counts, but you can't beat the look of the old covers in my opinion,my cover on my cossie is very close to the colour of your car and it looks great, just a little question Phil,i don't know what pencil coils you were running but i'm about to get some AEM pencil coils and i havn't had time to get out to my car to measure so i thought i would ask you what length are the suited ones the short or long,i cant remember the measurments for them right now.
Any way as above my vote goes to "OLD COVER" but once again it all comes down to what floats "YOUR" boat.

Regards Troy

Hi Mark,

No problem using either head as they both bolt up in every other way,its just the cam cover that has a different bolt pattern so that determines which head gets the attention. I am 90% decided on using the late head and rocker cover. My main reasons are 1. It will be very original in that they are rare and 2. It will look extremely clean compared to the traditional cover.

Im interested to hear other opinions as its not to late to go either way yet[%]

Cheers,

Phil.

Get both heads tested for air flow. it might make your mind up for you.
Going new will save you fixing the cracks in the old head you will soon have.
They are getting old being alloy and all.

There both internally identical so I cant use that deciding factor[(#)]

The late one is from a Small Turbo Escort Cosworth and the traditional style one is Large Turbo Escort Cosworth so both are as young as cossie heads come...neither have done many kms

That cam cover issue is a tough one. I think the new one definately looks cleaner and it is definately different from the norm, although it seems a bit too modern for me, I really like the Red old style rocker cover against the blue engine bay, but that's just me

Keep up the good work.

id go new style, cause it hides the coils and wiring to the coil, which overall makes it a lot neater top end of the engine. but maybe not body colour. too much blue will be a bad thing.

phil the car is turning out amazing, been watching this thread with alot of interest as ive known this car and seen this car for so many yrs. its a big credit to u

for me u r mixing alot of the new with the old, its a new mix on the original french blue, the 18" Simmons but still keeping it old school with a modernised take on the standard dash

me personally i would go for the 'OLD' look that isnt really that old but throw ure spin on it painting it the body colour. you could modernise it but nothing else on the car really looks as modern as the other engine covers so i think it may look out of place

OLD!!!!!

I thought the small turbo ports were a lot smaller = larger porting bill and definately much harder on exhaust side as that is a hard to port even with standard head.

Also I thought the valve guides are different material - I imagine they will get removed for the porting but may influence decision.

What a decision to make both are good - did you mention you welded the small turbo head. What about thickness?

Hi Guys,

Thanks for the feedback..it all helps with the decision

Lincoln, I have heard the same rumours re the small turbo heads. I have checked the ports with a telescopic bore guage and they are identical to the large turbo heads. The guides are a much better material in the small turbo head and the guides in my head are barely worn, we may not even replace them. As an added bonus my small turbo head is virgin...never machined from new

Wow Phil those pistons look totally HORN! I assume they are manufactured by Cosworth? I'll understand if you don't want to give any secrets away about your engine build but are they a special design or what is the advantage of using them over the Mahle pistons? They sure look different to the Mahle pistons. Now you'll need to get onto a clear block so we can see them in your engine bay. I have to cast a vote for the new rocker cover now. Originally I thought nothing but the "original" Cosworth cam cover but, after visualising the new one, I have actually changed my opinion! Although I reckon it will confuse a lot of people . . . well only people not in the know; they will think it's some sort of jap motor! Can't wait for the engine build either! One last thing, I know a bloke who would be more than happy to offer his engine bay to use for running your new engine in, if you're interested![(#)][(#)]

Matt, the pistons are made by Cosworth, they are their Std 4wd piston. The advantages over Mahle with these are the polished crown, valve reliefs, anti friction/oil retention coating, anti det bands on the first ring land and the expansion groove in the second ring land. Basically they have the latest technology built in. This is actully the 10th revision on piston released by Cosworth, they revise the pistons every couple of years

Phil, the car looks great,
I prefer the old cam cover, the new style one looks unfinished if you dont put the cam pulleys cover back on as the flange behind is visable and too bulky. the old cover and the machined arealeaving painted lettering adds a level of sophistication and attention to detail, whereas the flat lead cover and cosworth sticker look cheap and added on (not detailed)
Does the new cover allow the use of readily available turbo hangars?, Looking at it the bolt spacing is quite far apart thus the hangar may be awkward looking (if your using one)

yeah. I just figured youd be in the same boat as me suspension travel wise......mabe even worse as far as travel goes. Because your wheels have a even bigger rolling dia than mine. You need to basicly lower the car even further than me just to achieve the same body / chassis height.
In the end its not really going to mater what the body height is as long as ,like you said "it doesnt bottom out"

I haven't driven mine yet with the current setup and i guess im just curious as to weather im going to run into probs or not.
I had the shocks valved for the ride height and spring rates are pretty firm (200lb rear) so fingers crossed 50mm is enough Really dont want to lift her up LOL it looks to tuff.

hey when you check can you measure how far your sil Panel is off the ground. That will give me a good indication of your body height from the ground regardles of wheel size or shock travel.

Hello, looking really neat. Question, those solid followers you got, are they from Kent or someone else, and if you don't mind, how much where they. I've had a look but it seems around 600 beans is as cheap as I can find for a set for mine??

Hi Mark,

I probably wont worry about knife edging the crank as Im running a windage tray but will see what my engine guy recommends when he sees the crank. Hopefully I can catch you and your dad at the next Nostalgia Drags at WSID if you guys come down, the car should be running by then...hopefully

Hi Chris,

$600 is about right. I got my lifters out of Arrow Precision, I wouldn't be suprised if they are the original manufacturer for cam suppliers in the UK. You will need to know your final head spec before ordering as they come in different stud heights for differrent length valves.

Cheers,

Phil.
2009/12/31 12:26:10
kingcosworth
Thanks for that Phil, I assume the specs they require are valve length and cam base circle. My cams have 2 different base circles, the exhaust is 2mm bigger than the inlet, do the shims that come with the followers come in a wide varity of thicknesses, or is that mm taken up by the stem spec?
2009/12/31 19:02:48
Phil
Hi Chris,

It all depends on the clearance between the valve tip and the cam lobe base circle as to which stem length you would order. The shims are sold seperately, I haven't purchased those yet as I haven't decided which valve stem diameter I will be using. If one base circle is smaller than the other you can bet that cam is a regrind rather than an original.

Cheers,

Phil.
2009/12/31 19:32:19
kingcosworth
Both the cams are mountune grinds, there just very different in figures, inlet's 12.25mm lift and exhaust is 9.2mm lift. They are a matching set. Due to the lift on the inlet, the base circle has been ground smaller so the lobe still clears the material around the follower. cool, so basically you order followers for standard valves, then measure for shims, thanks again for your info.
2009/12/31 22:51:39
Phil
No worries Chris, I bought the 17mm stud option for mine, I will be running close to std length valves. How close are both your cams to 37mm base circle?
2010/01/01 09:14:26
danny m
Phil I'm surprised they have cross drilled the journals or fitted plugs to the B/E lightening holes to act as a crap trap As far as knife edging it isn't as widely done anymore as it can create dramas with end thrust is not spot on and there doesn't seem to be the big chase to get the weight off as it's spinning in such a tight circumpherance as I know my cranks are a touch heavier than yours and it has no problems accelerating the weight as it's still repsonsive enough to pick the alternator brushes up and punch them out the back
What material did they use hopefully not some EN40 crap

Danny

PS Mark it has been nitrided just have a look at the satin grey finish on all the non ground surfaces
2010/01/01 10:14:13
kingcosworth
The Inlet is 36mm, and the exhaust is 39mm, and valves are standard with recut seats, so they'll sit a few thou higher.
2010/01/01 12:52:08
Phil
Hi Chris, that 39mm base circle might be to large for the 17mm stud lifters, you might be able to retip the exhaust valves and set the exhaust clearances that way without any shims, the inlet's should be fine with the appropriate shims.

Hi Danny, EN26 rings a bell. There is still a bit of work to be done to the crank before it goes in, I've given the instruction to do whatever is needed to achieve the result
2010/01/01 14:11:18
danny m
what's still left to do and what did they charge you (send me an sms if you want it quiet) as I know they aren't cheap and take time to get done as I had two done for mine with one sitting on a shelf in the garage awaiting the final grind whenever I need to use it. (most people look at and think it's a daggy crank as it's nitrided all over with nothing shiny

2010/01/01 17:48:36

Hi Danny,

It was approx $3300 landed inc gst freight etc. It took about a month all up. Im using Argo I Beams and clearances will be left up to my friend doing the machine work. The crank is ground to the minimum factory tolerance on mains and bigends so there is room to move.

Hi Luke,

Yeah, it will be much smoother compared to a std engine. There are small gains in performance associated but the main reason for going with this crank is that I have always wanted to build a very nice combo covering virtually every aspect of the engine, making it as nice as I can...its more a luxury than a necessity. This build is my last investment in toys for a very long time so I want to make it everything I want it to be

argo rods were good enough for the rigolis fiat/lancia 4 cylinder

making around 800HP

never heard of any argo rod failure
2010/03/01 09:34:26
Wozzah
I am using Argo's in the N/A Pinto that I am building at the moment. I did a fair bit of research into them before I purchased them. The only ones I have heard of failing are a few V8 supertaxi items, but the failure was more due to the fact that they were simply removing too much material from the rod to get the weight down and they became unreliable. Argo weren't responsible for the failures, as they were under instruction from the engine builders to make them with a reduced recommended weight. I have no doubt there are better Rods available, but I think the Argo's are pretty good bang for buck.

Im more than happy to use them and more than confident they will stand up to whatever this new engine can deliver, even if it was to see 800hp[:o)][;^)]. After all, its not an F1 car, its a Mk1 Cortina[%]

Anyway, life goes on and the work still isnt finished...I've been working on the rear seat structure which is proving to be quite a challenge. Someone welded a load of bars and floor boxes right where the seat originally went so the seat needs to fit between/around/over these extra bits as well as resemble the recaro's in the front. After consulting with my trimmer we decided on removable inserts to make the seats more flexible when removing and refitting...the rear seat squab needs to go in through the left rear quarter window. I've now finished modding the rear squab frame and have made templates to reproduce the general profile of the original seats.

Once the base is in there its not to bad for access, the base will lift up enough to get to the battery. I also have a remote access for the trickle charger to plug into. Being an absorbed glass mat type battery, it can never be allowed to discharge fully

2010/04/03 23:51:06

The question would be why not...without effort it would be the same sheetmetal finish as every other car with a cage and 4 link[%] The seat also doubles as insulation and noise dampening

phil you just want people to think it a normal car with just a quick cage install don't you. this idea would work except for the massive tyres and roar of the new cosworth. anyway love you work very impressive you have turned what was an outstanding car in to what is going to be classified as automotive art.

Its been an enjoyable journey that is finally getting close to being complete...I will be stoked when there's nothing left to do other than get in and go for a cruise[:p]

With the remaining tasks that I can finish myself running thin, I decided to make a start on the engine bay side of the AC system which is pretty much all that is left besides to engine and trim. I headed off to good old pick and payless to track down some take of blocks for the AC pipes from the condensor, courtesy of an L300 and a Nimbus I managed to get hold of the blocks to suit my condensor and the pipe runs. It is still quite suprising that every component that happens to be suitable for my install comes from a Mitsubishi!! Here is a pic of the condensor in place, the new radiator top tank will extend forward over the intercooler and conceal the condensor

2010/05/04 18:36:17

The radiator is now under way...should be ready to trial fit next weekend. The core will be 40mm thick,540mm wide and 380mm high. This is about 25% larger than my old radiator I have been making up the fan mounts, it will run 2 Spal 10" fans moving 1330 cfm of air[:p]

Hi Paul,

Its just a case of hunting around...my hoses are a combination of 2wd Cossie,RS500 and Escort Cosworth. My old top hose with my old radiator was a Telstar hose

Hi Phil,
Have been looking through your project and wondering what front struts you ended up using? Are they mk1 cortina or capri. Also what rated inserts did you use with your 400lb springs.
I'm doing similar conversion to mine, and have hit a hurdle with steering etc.
Originally wanted to do a rear mounted rack but it only ends up being 200mm wide for correct geometry. Did you use escort front rack?

Thanks Mate

Hi Dan,

I ended up changing back to Mk1 Cortina struts from Capri struts as the geometry wasn't right. I have had the Mk1 Cortina struts converted to the same spec as Grp4 Escort. The inserts are custom valved so I dont know what the rates are, they were set up by Paul Joyner at Heasmanns in Sydney. I used an Escort crossmember, rack and control arms then had made custom adapters to convert from the Mk1 Cortina struts to the Escort control arms. All works well

Hi Matt,

Its really very simple, Im using the interior fan +ve via a on/off switch to trigger the ac via an electronic thermistor from a CE Lancer. 2 relays, one for the compressor and one for the thermofan override. Thats basically it
2010/03/09 15:34:26

Ok, this morning I had the last of the welding done on the radiator and the ac compressor bracket. The radiator can now be prepped for paint and the ac compressor bracket needs to be prepped for anodising. The worlds most expensive top radiator hose also needs to have the rest of the anodised colouring stripped then be polished

I managed to get some time to fit the door trims permanently today...also fitted a layer of clear plastic behind them to keep any possible water off the mdf backs. The handles will be covered in suede soon when the seats are retrimmed I also picked up the boot carpet on Saturday which had been backed with velour to keep the paint in the boot safe as well as being bound with suede to match the interior trims and seats. I had also remade the board which goes behind the back seat, I used thicker mdf to make the cortina script so it stans out a bit better...although it doesnt stand out as much in the pics as it does in person

As the tuner im using is not in favour of it at all and plans to bin mine and would rather go the hassle of making a manifold and external setup.

I've never had a problem Luke...that was at 25psi and 350rwhp. I plan to stretch that further but boost control was very stable. TBH Im not really convinced there's an advantage with an external gate on this size turbo

Hi Guys,

I decided to capitalise on the strong $AUD last week and bought some more goodies...

Im not sure how this will hold up so will be balancing both the original and this one so I can interchange...made from 6061T6 this is just under half the weight of the original...not ideal for cruising but good for increasing hp[:p]

And this 3" bypass valve should aid in keeping the old girl quiet...I will be running a 2" bypass exhaust and muffler to keep noise down. When this valve is closed the exhaust will be forced through the 2" muffler, when it opens....full noise and power to play with through the 3" system

2010/10/30 15:30:13
RS-001
WOO!

I was looking forward to a Sat arvo update

Lighter flywheel shouldn't be too bad for cruising, I had a Toda flywheel on my WRX which weighed about 3-4 kilos (cant recall) and you get used to backing off the gas gingerly and rev matching allll the time [:p]

With the bypass valve, have you thought about using a Varex muffler?

Cheers!
2010/10/30 17:55:12
Phil
Hi Reece,

Yeah, Im pretty sure I'll get used to the flywheel and driving accordingly, I was wondering how well it will stand up to abuse etc...time will tell[:p]

I looked at the varex mufflers...they are pretty much the same principal as what Im doing, but I dont have the height that the varex needs so decided to do it the hard way[:o)]

Cheers,

Phil.

Looks so good with the carbon stuff on the motor.

As said above..... almost the best looking cos motor i have seen... just love the small turbo head with the carbon.

How is engine coming along? So sorry I never made it to yours - I will next time in Sydney.
2010/10/30 19:25:06
Phil
Hi Lincoln,

I think it was the carbon gear that swayed me to the small turbo cover for this build[:p]

The engine is about to start moving again, I have my valves and springs as well as the flywheel now so no more engine components needed thankfully. It is all machine work from here. I think the next jobs are rebalancing the new crank and other rotating parts, and boring the block. Once the block is machined and finished it needs to go to the paint shop to be painted to match the body colour. Im expecting the head to take a while as we need to custom make guides to suit the cossie od and the subaru id.

Cheers,

Phil.

Its been a while since an update but things have still been moving along...the exhaust is now done and the exhaust cut out valve is nicely hidden away. The last part of the exhaust job remaining is to fit the ebp bung and have the visible parts ceramic coated...possibly will be done next week.

On the engine front, the block is now bored, ready to be torque plated and honed to finished size so slowly progressing there. The turbo is also for sale to anyone who wants a proven 350rwhp and 11sec ET from a GT3076R on a stock worn out engine

Seats are getting very close...hopefully I will see them before Christmas[:p]

No pics due to a dead camera[xx(]

Phil
I painted the rear sections of the exhaust today...given that this is the business end of the car and is likely to face carnage from gravel etc when on circuit duty, it isnt as pretty as some other parts of the old girl[:p] The exhaust cutout can be seen along with the bypass which effectively turns the whole front half of the exhaust into one big muffler when the 3" butterfly is closed...ideal for those late nights coming home from WSID or when getting pulled into a RBT etc[%]

What sort of manifold design are you thinking?

Are you getting the manifold flow tested? (Not telling you how to suck eggs as your engineering is top notch and I am sure a good study of good designs it would be very close). But those cheap sweedish manifold had almost 100deg c difference in cylinder egt's - that would not be good.

Hi Lincoln,

Im steering clear of the 'swedish' plenums, going for longer runners to try and pick up some mid range. I have an EECIV manifold and plenum here ready to go in the interim which is reputed to match the RS500 plenum for flow.

There is certainly some good reading there!!

Looks like the MIS manifold is getting close to the money...runner length looks right and tb intake looks good.

Its a pity modern turbo technology wasn't around back in the 80's when the cossie manifolds were designed...nothing that could make big hp would make boost under 4500-5000 rpm so no need to design a manifold that was efficient under these numbers hence what we have in the std manifold designs.

I had a drive of Jakes car with the fabricated manifold years ago and yes...there is definately something to be said about runner length/volume/taper being optimised...the mid range was exceptional.

Cheers,

Phil.

Things have been progressing well the last few days...the block is ready to have the torque plate mounted up and the bores will be honed to size tomorrow The only painful part of the torque plating process is the sacrificial Mountune WRC 4 Layer headgasket that will be used in the process[8~2] I have tapped all the threads for breather and oil take offs and the original oil gallery plugs have been removed with tapered plugs installed for easy cleaning of the oil galleries. The crank will go on the balancing machine tomorrow and the rods and pistons were balanced this afternoon. The pistons were spot on, each one was identicle in weight at 593g including rings, pins and retaining clips...what else would you expect from cosworth[:p] The rods were within one gram of each other with 2 @ 620g and 2 @ 621g. Once the 2 @ 621g were reduced to 620g the end to end balance was identicle between all 4 rods It will be interesting to see how well Arrow Engineering balance their cranks when the crank goes on the balancer tomorrow[:u]

Phil, why don't you use a cometic metal gasket??? i had one on my 500 and never had a problem? think they only cost around $168

2011/01/18 21:02:15
Phil
Hi Ty,

I have stayed clear of the Cometic gaskets after hearing of a few failures on Cossie engines, although the failures may have been more so from incorrect ARP stud installs as they all used ARP studs. In saying that, we have just used a Cometic gasket on a friends 200 blocked and 10 long studded engine to delete the wire rings that were previously installed overseas. The WRC gasket sealing ridges overlaped with the wire ring groove but the cometic gasket sealing ridges didn't have any contact with the wire ring groove due to their slightly different diameter.

Its a good feeling to be moving forward again[:p][:o)]

Today the block came out of the acid which was more so to strip the old paint off the block than actually clean it. Tomorrow it gets the studs fitted up and the sacrificial WRC headgasket meets its destiny as it is clamped under the torque plate for the final bore hone That is the last machine operation on the block before assembly

I also adjusted the balancer rollers and mounted the crank on the balancer. All the goodies to be balanced with the crank are all with it on the balancer bed, 3 crank pulleys for various configurations, 2 flywheels and the pressure plate...the balancing should be done some time next week...then it is time to assemble the bottom end

Unfortunately not much to report at the moment[8~2]

The crank was checked for balance, was 'almost' perfect and is now perfect. It was balanced within the specs in the paperwork supplied with the crank which were 'automotive' industry tolerances, my friend being as fussy as he is takes things to aircraft spec which is basically perfect balance. The factory crank pulleys were suprisingly close to perfect but took some very minor trimming as was the alloy crank pulley. The factory flywheel was also pretty close but is now perfect. The Fidanza alloy flywheel hasnt been balanced yet as the centre bore was slightly undersize and wouldn't fit the crank so will go on the mill to be resized. With that done the bottom end will be ready to assemble. The end result gives every possible crank trigger combination prebalanced and interchangable if ever required, and 2 flywheel weight combinations, I will be running the alloy flywheel to start with, if it is to light for the engine combo, it's a simple case of gearbox R&R to change back to the factory flywheel. If my memory serves me correctly the alloy flywheel is almost exactly 1/2 the factory flywheel weight

Cheers,

Phil.

I managed a little more progress today, we measured to new valves to see if the existing seats in the Cossie head could be used, no joy, we need to go to 38.5mm valve seats to accomodate the STi valves. All in all the conversion should see a substantial flow improvement over the std Cossie valves and substantially improved thermal handling capabilities.

I also stripped the new oil pump from Cosworth, measured it for clearance, cleaned it and preped it with assembly lube and primed it with vasoline. It is now installed and ready for action.

The sump needed some minor clearancing to fit with the small turbo Escort Cossie windage tray, thats now all done and ready for assembly, the gated baffle is also now fitted to the sump.

The rear main seal is installed and the ring gaps are all checked and prepared ready for install. Next visit will see the Argo rods washed up, bigend clearances checked and then pistons and rods will be assembled into the block ready to go.

Hopefully the head will be dummied up with the new valves so we can do piston to valve clearance checks once the bottom end is assembled, with the cam and valve combination never being done in a Cossie engine prior to this, Im hoping all is good and no further mods will be needed.

I should have some more pics after the next visit

A few more phone pics...the pistons and rods are now united...although may need to be seperated again to open up the rod bigends another .001" to help reach the desired clearances. Almost there

Teflon coated??
2011/04/06 07:54:52
Phil
Not sure if it is actually teflon but is a friction modifying coating. It is std on Cosworths new piston designs.

Cheers,

Phil.

Made a bit more progress today, front crank seal carrier and aux shaft seal carrier fitted, oil gallery plugs installed, cleaned up some parts for zinc plating, fitted one rod and piston temporarily , fitted up std pulleys ready to fit timing belt for deck height checks and piston to valve clearance checks. Fitted internal block breather shield. Modified waterpump to clear long studs.

Looking great Phil, good to see some more progress. Just one thing you might want to check with your rods, when my engine builder checked one of my argo rods for my zetec, it had a slight twist big end to little end. Argo were very good about it and replaced it, but it is worth checking.

Cheers Guys

No issues with the rods thankfully, it amazes me how well finished things are these days...the pistons were perfectly matched to the gram, the rods are perfectly on size...down to 10ths of a thou, the crank is spot on size for the bigends and mains, also down to the 10th of a thou.

It still suprises me how long it is taking to do the assembly...by the time everything is triple checked each step takes 4-5 hours[:u]

Hopefully it results in many trouble free reliable years of usage[%]
2011/05/06 13:37:22
Phil
Its almost done[:p]

The bottom end is now just waiting on the rods to be surface ground to create a little more side clearance...then just to install the pistons and rods and close it up. The piston to valve clearances are also checked and all ok, the new inlet cams have close to 50% more lift than stock cams which created some concerns about whether the new 37mm inlet valves would clear the pistons and if the lobes would clear the head. If all goes well, should be done by the end of next week, then just to paint the block and get it in the car

The head still needs to be built...custom guides, porting, larger valve seats, some welding in the chambers etc, otherwise just the seat retrim to be finished

Then its on to this little beauty[%]

Rust free and straight...will be restored original with GT options

The bottom end is now the closest it has been to the car in 3 years[:p] It has moved from Windsor to Campbelltown[(#)]

Today other than picking up the bottom end, I dropped of a heap of parts for powder coating...tomorrow night I will start masking up the block for etch priming

There should be some nice pics coming soon

wesome!

Has the back seat been finished? I'm thinking I should 4link my ride while its a bare shell, but I want to keep the back seat. Very interested in yours? was it expensive to do... i was going to have mine re trimmed so Im not going to far out of my way.

With your heater core... so all it is is the heater element out of the heater mounted inside the heater box? So you dont have to run the water hoses any more?

Cheers
2011/06/28 20:54:40
Phil
Hi Jordan,

The back seat frame and foam work is done but it hasn't been trimmed yet...hopefully it will be done very soon. It didn't cost much as I did most of the work myself, the foam was about $100 from memory and a bit of aluminium and a few rivets. The trim however is a different story..that will probably end up in the $1000-$1500 range as it is so complex.

The heater is just the electric element mounted in the heater box...well its 2 of them actually. No heater hoses required. Im not sure how well it will work yet...but hoping it does!! They worked well in the original heaters they came with.

Cheers,

Phil.

I've been chipping away at a few little things over the last week, the alternator is on, the ac compressor is on, I've sourced a belt that is the right size and I've started making up the hoses for the breather tank.

Word from the UK is that the wheels will be assembled on Monday/Tuesday so will be ready to ship before the end of next week

A quick trip to Earls this morning to get some extra fittings and the breather hoses are almost done

Phil, you won't want to start it when its fully assembled. It looks too good to be in a car, maybe try it as a coffee table.

Yeah Fehlbie, I was expecting a few more mm's of clearance, but there's just enough...I dont think there could be any less actually[:p] The front calipers sit in 1mm more than the rears so will have an extra mm of room on the front as the centres are the same front to rear.

I cant wait to get some rubber on and drop it down...I think it will look awsome with those rears tucked up under the arches
