As the title suggest, can anyone with experience advise how much material can be safely removed from a standard 1600cc Kent cast flywheel? The engine will only be revved to 6700 rpm.

Depends on what form of motorsport engine is going to be doing - if the flywheel is too light engine won't have torque to pull up hills. Have taken big enough chunks out to leave only a bit of extra meat around the clutch mounting face- this was for drag racing and used a paddle , sintered bronze plate so probably took well more than half a kilo out.  The strength of the plate is not so much an issue as how it affects the engine application. Are the flywheels on different Kent engines lighter (1100,1300 escort or MK1 cortina or Anglia etc??)  You may be able to swap over for a factory made lighter one

My 1st engine swap in my mk1 escort from a 1100 to a 1600, is i forgot the clutch spline was bigger in the 1600 i put the 1100 clutch and flywheel in there.... went like the clappers for a few days till the clutch exploded ina big way !
So yes you can fit other Kent flywheel to 1600 . I was told it's a similar weight to a Lotus Escort flywheel. .
